When is says "Do not disconnect" when charging can disconnect it?

Unmount it cleanly. It's a mass storage device, you can't just unplug it. If you disconnect it at random, eventually you will lose data.

I do it when I forget to eject. As long as its not updating songs or updating ID3 tags you'll be ok

it's definitely not okay if the ipod is windows formatted, since fat32 isnt a journaled fs. if your ipod uses hfs+, the worst that would happen is that the disk would revert to the state before the last change.

I also do it all the time. Consider that the iPod doesn't actually lose power when it's disconnected; it seems likely that they put in something to deal with impatient users.
